Kohler Command, Courage and 7000 Series Engine Fixes

Identifying Your Engine
Model number format: CV/CH/KT followed by numbers
Example: CV740-3035
- CV = Command V-twin
- 740 = 740cc displacement
- 3035 = Specification number
Common prefixes:
- CV = Command V-twin
- CH = Command Horizontal
- SV = Courage V-twin
- XT = 7000 Series single
Won’t Start Fixes
Won’t Crank
Safety interlocks: Most equipment has seat, brake and blade switches.
Battery issues:
- Check voltage with battery tester (12.5V+ when off)
- Clean corroded terminals
- Load test battery
- Check charging output
Starter problems:
- Listen for solenoid click
- No click = solenoid or wiring
- Click but no crank = starter motor
Cranks But Won’t Fire
Fuel system:
- Fresh fuel in tank?
- Fuel shutoff valve open?
- Fuel pump working? (pulse-operated)
- Fuel reaching carburetor?
Spark test:
- Remove plug and ground
- Crank engine
- Look for blue spark
- No spark = coil or safety circuit

Hard Starting
Cold starting issues:
- Choke not engaging
- Fuel delivery slow
- Weak battery
- Incorrect oil viscosity
Hot starting issues:
- Ignition coil failing when hot
- Vapor lock in fuel system
- Carburetor heat soak
Backfire on Startup
Engine kicks back when starting.
Causes:
- Timing off (flywheel key)
- Valve adjustment needed
- Ignition module failing
Check: Flywheel key first. A sheared key throws off timing.
Performance Problems
Surging
Engine speed fluctuates up and down.
Common causes:
- Dirty air filter
- Fuel delivery issue
- Carburetor needs service
- Governor linkage binding
Kohler-specific: Check the fuel pump. Kohler uses pulse-type pumps that can fail.
Loss of Power
Check in order:
- Air filter condition
- Spark plug fouling
- Fuel filter restriction
- Compression (should be 140-180 PSI)
- Exhaust restriction
Overheating
Causes:
- Cooling fins clogged (clean thoroughly)
- Engine shroud missing
- Low oil level
- Heavy load in high temps

Excessive Vibration
Causes:
- Loose flywheel
- Damaged crankshaft

Test: Run engine with equipment disengaged. Vibration still present = engine problem.
Misfiring
Engine runs rough or misses at certain RPM.
Single cylinder:
- Spark plug condition

V-twin:
- May run on one cylinder
- Test each cylinder separately
- Coil or plug on dead cylinder

Oil Problems
Oil Consumption
Some oil use is normal. Excessive consumption indicates problems.
Normal: Less than 1 oz per hour High: More than 2 oz per hour
Causes of excess consumption:
- Worn piston rings
- Valve seal wear
- Breather system failure
- Overfilling (burns off excess)
Oil Leaks
Common locations:
- Valve cover gaskets
- Oil pan gasket
- Oil filter adapter
- Governor shaft seal
- Crankshaft seals
Valve cover leaks: Common on V-twins. Replace gaskets and torque evenly.
Low Oil Pressure
Warning signs:
- Oil pressure light
- Engine knocking
- Low pressure gauge reading
Causes:
- Low oil level (check first!)
- Wrong oil viscosity
- Oil pump wear
- Bearing wear
Do not run: Engine with low oil pressure. Internal damage results quickly.

Carburetor Problems
Kohler Carburetor Types

- Check for 12V at solenoid connector
Solenoid failure symptoms:
- Won’t start at all
- Starts then dies immediately
- Runs only with solenoid unplugged

Carburetor Service

Electrical Problems
Charging System
Components:
- Stator (under flywheel)
- Regulator/rectifier

Testing output:
- Start engine and warm up
- Measure voltage at battery
- Should be 13.5-14.5V

Ignition System
